In the modern automotive sector, lightweighting is no longer just a trend; it is a critical engineering imperative. Driven by stringent global carbon emission regulations and the rapid transition to electric vehicles (EVs), automakers are under immense pressure to reduce vehicle mass. High Pressure Die Casting (HPDC) has emerged as the premier manufacturing technology to achieve this goal, particularly for complex structural components.
Reducing weight directly translates to increased fuel efficiency in internal combustion engine (ICE) vehicles and extended battery range in electric vehicles. For every 100 kg reduced in an EV, the driving range can increase by approximately 6% to 8%. However, saving weight cannot come at the expense of vehicle safety or ride dynamics. This is where high pressure die cast aluminum structural components play a vital role. They provide the necessary strength, rigidity, and crash energy absorption properties while significantly cutting down on weight compared to traditional steel stampings and weldments.
Our company focus on sheet metal fabrication, aluminum die casting, stainless steel casting. Qingdao Lier Metal Products Co., Ltd. was established in 2007. We are Located in Chengyang District, Qingdao City, with a construction area of 10,000 square meters, more than 218 employees and products involved in automotive, medical equipment and home appliances.

The manufacturing of structural components using High Pressure Die Casting requires advanced control over both process parameters and material characteristics. Unlike traditional non-structural die castings, which are typically used for covers or housings, structural components are subjected to significant dynamic loads and crash impacts. Consequently, they demand high ductility, yield strength, and fatigue resistance.
To meet these rigorous mechanical requirements, specialized aluminum alloys have been developed. Standard die-casting alloys like Al-Si-Cu (e.g., A380) are not suitable for structural components due to their low ductility and susceptibility to cracking under stress. Instead, structural applications leverage Al-Si-Mg-Mn alloys, such as Silafont-36 or Magsimal-59.
These alloys feature extremely low iron content (often below 0.15%) to prevent the formation of brittle needle-like intermetallic phases. The addition of manganese helps prevent die soldering, while magnesium provides solid solution strengthening and age-hardening capabilities. In many cases, these castings are utilized in either the as-cast (F) temper or subjected to precise T6/T7 heat treatments to optimize the balance between elongation and yield strength.
One of the primary challenges in HPDC is gas porosity, which occurs when air in the die cavity is trapped during the high-speed injection of molten metal. Porosity severely degrades the mechanical performance and weldability of the component. To overcome this, advanced vacuum systems are integrated into the die casting process.
By pulling a deep vacuum in the mold cavity prior to injection, gas content is minimized, enabling the production of dense, heat-treatable, and weldable structural parts. This technology is critical for components like shock towers, subframes, and battery enclosures, which must be joined to the vehicle chassis using welding, structural bonding, or self-piercing riveting (SPR).

The flexibility of High Pressure Die Casting allows engineers to design complex structural parts that optimize space, reduce weight, and enhance safety. Here are the primary application scenarios in modern automotive architectures:
Shock towers are critical load-bearing components that connect the suspension system to the vehicle body. They must withstand severe dynamic stresses and fatigue over the vehicle's lifespan. By utilizing HPDC, manufacturers can combine the tower with surrounding reinforcement brackets into a single aluminum casting. This eliminates the need for multiple stamped steel plates, welding fixtures, and reduces weight by up to 50% while improving dimensional accuracy and stiffness.
Electric vehicles present unique structural challenges. The battery pack is both a heavy load and a critical safety hazard in the event of a collision. HPDC is increasingly used to cast large, thin-walled battery enclosures and structural crossmembers. These castings provide excellent structural rigidity, crash protection, and electromagnetic shielding (EMI). Additionally, the high thermal conductivity of aluminum helps integrate cooling channels directly into the cast frame, improving thermal management efficiency.
The front and rear subframes carry the engine, transmission, and suspension systems. These components require massive strength and durability. Traditionally made from welded steel tubes and stampings, modern subframes are shifting toward HPDC aluminum designs. Cast aluminum subframes offer superior NVH (Noise, Vibration, and Harshness) performance due to the damping properties of aluminum, while significantly lowering the front-end weight of the vehicle to achieve a balanced 50:50 weight distribution.
Longitudinal chassis rails and door inner frames are key to the vehicle's crash safety cell. They must deform in a controlled manner during a crash to absorb impact energy. HPDC structural castings designed with high-ductility alloys can achieve elongation values exceeding 10-12%, allowing them to bend and deform without fracturing, protecting the passenger cabin during side and front offset collisions.

The newest and most disruptive trend in automotive HPDC is the move toward "Megacasting" or "Giga-Casting." Pioneered by leading EV manufacturers, this technique uses massive die casting machines (with clamping forces ranging from 6,000 to over 12,000 tons) to cast entire rear or front underbody structures as a single piece.
Traditionally, a vehicle's rear underbody structure is made of 70 to 100 individual stamped steel components welded together. Giga-casting consolidates this entire assembly into one large aluminum die casting. The advantages of this paradigm shift are profound:
As the industry moves forward, more traditional OEMs are adopting this strategy, driving the demand for large-scale HPDC capabilities. Qingdao Lier Metal Products Co., Ltd. continues to track and align its capabilities with these advanced industry standards, ensuring our clients receive cutting-edge support for structural components of all scales.
Given that structural components are safety-critical, quality inspection is non-negotiable. Quality control starts from the raw material stage, where spectrographic analysis ensures the exact alloy composition. During the casting process, real-time shot monitoring tracks shot speed, pressure, and metal temperature to ensure consistency.
Post-casting inspections include Non-Destructive Testing (NDT) such as X-ray inspection and Industrial CT Scanning to detect internal porosities or shrinkages. Mechanical testing, including tensile and elongation tests, ensures the castings meet the exact requirements. Finally, coordinate measuring machines (CMM) and 3D laser scanning are used to verify the precise dimensional tolerances required for automated robotic assembly lines.
